What Does 40% Conduit Fill Mean?

Forty-percent fill means the combined cross-sectional area of the cables is limited to 40% of the conduit’s internal cross-sectional area.

It is an area comparison

Conduit fill is not calculated by comparing cable diameter with conduit diameter. Each round cable’s area is π × (outside diameter ÷ 2)². That area is multiplied by cable quantity and combined across all cable types.

A simple example

If a conduit has 4.000 square inches of internal area, a 40% fill criterion provides 1.600 square inches of available cable area. A design occupying 1.400 square inches is at 35% actual fill and passes that area comparison. A design occupying 1.700 square inches is at 42.5% and fails.

Why 40% can still be difficult to pull

Two designs with the same occupied area can behave differently during installation. Cable stiffness, diameter mix, conduit length, bends, alignment, pulling tension, sidewall pressure, and jamming risk all affect pullability. A passing area result is not a guarantee that the cable pull is practical.
